I used a 1-3/8" diameter Forestner bit, in a drill press, to drill a 1/4" deep hole at each location.

I could put baffles in, but there woudn't be very many paths for the hot gasses to go up "through" the heat exchanger baffles - only in the one spot. I have a nice CAD drawing of it but the CAD program keeps crashing today, so I'll post a drawing later.

Make sure the air pressure is relieved when rewelding so the pressure doesn't blow out the melted steel (another obvious idea that didn't occur to me at first). I'm all about keeping my projects cheap, so instead I was able to carefully twist each blade of the fan in the opposite direction, reversing the direction of airlflow. Been away from the boiler project a few months, gonna re visit in the spring so that it's ready for next winter. The flue ran right through the two 3" pipes in the centers of the water heater tanks, and the coily metal turbulators that came with the water heaters remained in place. As far as cleaning goes, I was planning on copying the principle from the Magic Heat again, and flame cut a thick steel plate that would be slid back and forth to "scrape" any buildup off the pipes.

If you make that out of aluminum, you're not going to have enough heat left in the flue to carry the water vapor away (212°F), let alone the creosote vapors (400°F). Would one of these flame-resistant coatings prolong the life of mild/carbon steel welds with normal welding - IE - not "low hydrogen"? Its a 80Kw monster combined oil/wood burner made by hs tarm with auto changeover between wood/oil etc. This is important when you prepare to locate the outlet on the EXACT opposite side of the bucket, so that the unit will be properly aligned when installed in the chimney pipe. The fire-tube HX in the flue gases seem like the most user-friendly for the reason of cleaning and for durability.If the item comes direct from a manufacturer, it may be delivered in non-retail packaging, such as a plain or unprinted box or plastic bag.
